Steel Bar Types Explained: Flat, Round, Square & Hex

Whether you're machining a shaft, welding a bracket, or fabricating a custom part, choosing the right steel bar shape matters. Each profile — flat, round, square, and hex — has strengths that make it the best fit for specific applications.

This guide covers the four main steel bar types, when to use each one, and how to pick the right shape and grade for your project.

Flat Bar

Flat bar is a rectangular steel profile — wider than it is thick. It's one of the most commonly ordered shapes because of its versatility and ease of use.

Common sizes range from 1/2" × 1/8" up to 6" × 1" and beyond. Standard lengths are 20 feet for hot rolled and 12 feet for cold drawn.

Best for:

  • Brackets and braces — flat bar is easy to drill, bend, and weld into structural supports
  • Base plates and mounting tabs — the wide, flat surface provides solid contact area for bolting
  • Frames and guards — equipment guards, safety rails, and light structural frames
  • Trim and edging — decorative or protective edging on countertops, workbenches, and fixtures
  • Gate and fence components — flat bar makes strong crossbars and diagonal braces

Flat bar lays flush against other surfaces, is simple to cut with a saw or shear, and welds cleanly without much prep. It's the go-to shape for connecting and reinforcing.

Round Bar (Round Rod)

Round bar — also called round rod — is a solid cylindrical steel profile. Its uniform cross-section gives it equal strength in all directions, which matters for anything that rotates, slides, or bears load from multiple angles.

Common sizes range from 1/4" diameter up to 6"+ diameter. Cold drawn round bar has tighter tolerances and a smoother finish than hot rolled.

Best for:

  • Shafts and axles — round bar is the default starting stock for any rotating component
  • Pins, dowels, and fasteners — precision-ground round bar makes reliable alignment pins and custom bolts
  • Machining stock — if you're turning it on a lathe, you're starting with round bar
  • Concrete reinforcement — smooth round bar is used as dowel bars in concrete joints
  • Handles and rods — grab handles, push rods, linkage arms

Round bar machines beautifully on a lathe, and cold drawn round gives you tight diameter tolerances right off the shelf — often within ±0.002". If your part rotates, round bar is where you start.

Square Bar

Square bar is exactly what it sounds like — a solid steel profile with equal-length sides and 90-degree corners. It combines structural rigidity with a compact, symmetrical cross-section.

Common sizes range from 1/4" × 1/4" up to 4" × 4". Like round bar, it's available in both hot rolled and cold drawn finishes.

Best for:

  • Posts and uprights — square bar resists bending equally from all four sides, ideal for vertical supports
  • Tooling and fixtures — jig components, clamping blocks, and alignment fixtures
  • Decorative metalwork — railings, balusters, and ornamental scrollwork
  • Non-rotating shafts — the square profile prevents spinning in drive connections
  • Keyed connections — square bar fits into square holes for positive drive engagement

Square bar sits flat on a workbench without rolling (unlike round), clamps easily in a vise, and provides a clean aesthetic for exposed metalwork.

Hex Bar (Hexagon Bar)

Hex bar has a six-sided cross-section. It's less common than the other three shapes but serves a specific and important niche.

Common sizes range from 1/4" across flats up to 3" across flats. Most hex bar is cold drawn, giving it precise dimensions and a smooth finish.

Best for:

  • Bolt and nut stock — hex bar is the starting material for manufacturing hex bolts, nuts, and standoffs
  • Tool components — wrench heads, socket fittings, and tool adapters
  • Precision machining — hex bar chucks securely in a 3-jaw lathe chuck without slipping
  • Custom fasteners — when standard hardware doesn't fit, machinists turn hex bar into custom bolts and fittings

The six-sided profile grips reliably in a standard 3-jaw chuck without special fixturing — that alone makes it the preferred machining stock for small turned parts.

How to Choose the Right Steel Bar Shape

Picking the right shape comes down to three questions:

  1. What's the function? Rotating parts need round. Structural connections need flat. Non-rotating drive components need square. Fastener stock needs hex.
  2. Hot rolled or cold drawn? Hot rolled is cheaper, has mill scale, and comes with looser tolerances — fine for structural work and parts that get welded and painted. Cold drawn costs more but gives you a smooth finish, tight tolerances, and higher yield strength — better for machining and visible parts.   3. What grade? For general fabrication, A36 (hot rolled) or 1018 (cold drawn) covers most applications. For higher strength, step up to 4140 or A572. For corrosion resistance, stainless 304 or 316. Read our steel grades guide for the full breakdown. We carry bar stock in all of these.
